A hot wire cutter melts through foam using an electrically heated wire, producing an extremely clean cut with no dust and no compression.

What it is good at

Long straight cuts, precise angles and repeatable profiles, especially through thick blocks. The wire passes through without pushing the material, so the cut face is flat and smooth and needs no sanding.

The critical limitation

It works properly on polystyrene, and it is problematic on the polyurethane foams puppet builders actually use. Melting polyurethane produces genuinely harmful fumes, including isocyanates. This is not a ventilation inconvenience — it is a reason to use a blade instead.

So where does it fit in puppetry

Prop and set construction, carved polystyrene scenery, and rigid shapes that will be coated and painted rather than worn. For heads, bodies and anything a hand goes inside, cut reticulated foam with a blade.

If you do use one

outdoors or with genuine extraction, never in a closed garage, and never on unknown foam. Confirm the material first.

Why it appears in tutorials so often

The hack: if a technique video is cutting foam with heat, check what foam it is before copying it. The tool is right for their material and wrong for yours.
